Printing Methods Compared: Offset, Digital, Flexo, Screen

A factory guide to choosing between offset, digital, flexographic and screen printing for custom packaging, with MOQ, cost and quality comparisons.

The printing method you choose affects color accuracy, unit cost, minimum order quantity and lead time more than most buyers expect. We run four printing processes in our factory, and each has a sweet spot. This guide shows you where each one wins and where it loses.

Offset printing: the quality standard

Offset lithography transfers ink from a plate to a rubber blanket, then to the substrate. It is still the benchmark for high-quality packaging because it holds tight color registration and stable ink density across tens of thousands of impressions.

We use offset for:

  • Cosmetic folding boxes
  • Electronics packaging
  • Gift boxes with full-color graphics
  • Premium hang tags and inserts

A French skincare client runs 50,000 boxes per SKU with us. Offset keeps their brand Pantone within Delta E 1.5 from the master sample through the entire run.

Pros: Best color, cost-effective at volume, supports special inks and coatings.
Cons: High setup cost, not economical below 1,000 units, longer lead time for plate making.

Digital printing: speed and flexibility

Digital printing skips plates entirely. The file goes straight to the press. This makes it ideal for prototypes, small runs and variable data.

We use digital for:

  • Prototypes and press proofs
  • Small-batch limited editions
  • Sample sets for trade shows
  • Personalized packaging

A startup fragrance brand ordered 200 sample boxes for a launch event. Digital printing delivered them in 5 days, which would have been impossible with offset plates.

Pros: No plates, fast turnaround, easy customization.
Cons: Higher per-unit cost, color matching less precise than offset, limited substrate options.

Flexographic printing: corrugated and kraft

Flexo uses a raised rubber or photopolymer plate to transfer ink. It is the standard for corrugated boxes, kraft mailers and simple labels because it runs fast and handles absorbent substrates well.

We use flexo for:

  • Printed corrugated shipping boxes
  • Kraft paper mailers
  • Simple one- or two-color tags

A US snack brand orders 100,000 kraft mailer boxes per quarter with one-color flexo. The unit cost is roughly 40% lower than offset for this type of job.

Pros: Fast on absorbent materials, low running cost at high volume.
Cons: Lower resolution than offset, color range limited, not ideal for fine graphics.

Screen printing: specialty and texture

Screen printing forces ink through a mesh stencil. It lays down a thick ink film, which creates tactile, opaque and vibrant effects that other methods cannot match.

We use screen printing for:

  • Heavy specialty papers
  • UV coatings and textured effects
  • Spot applications on rigid boxes
  • Short runs where thickness matters

Pros: Thick ink deposit, works on uneven surfaces, premium tactile feel.
Cons: Slower, higher labor cost, not economical for long runs.

How to choose the right method

Ask yourself three questions:

  1. How many units do I need? Under 500 → digital. 1,000–50,000 → offset. 50,000+ corrugated/kraft → flexo.
  2. How critical is color? Brand-critical Pantone matching → offset. Acceptable digital proof → digital.
  3. What is the substrate? Coated paper → offset. Kraft/corrugated → flexo. Specialty or rigid → screen.

Cost comparison example

For a 4-color folding box, 5,000 pieces:

Note: Flexo only makes sense if the artwork suits flexo. A detailed photo-realistic image would force you back to offset.
